i'd probably get a bit of dowel the same OD as your poles ID, insert it into one of them, drill straight through both bits of metal, put a pin through. repeat with the other end, that should prevent it coming apart.

by slide around what do you mean? if you get your measurements exact you will be fine and it shouldnt move.
what materials are you using as this can affect what join type you use.
also the application, need to know what kind of forces are applied to it? will it be bent, twisted, compressed?
can you insert a bit of rod inside one of the poles and slot the other one down onto it?
or put a bit of pipe on the outside and slot the other pole inside that?
Thats what put me off doing an upgrade. Ive got a Genesis amp and some Rainbow speakers kicking around from a previous install but cant face the havok of ripping out the HU just to fit one that sticks out or doesn look at least oem-ish.

im with you really in the sense i want a HU that looks stock but is of decent quality. ive been looking at a pioneer but they always have to go put a bit shiney bit on it also i need colour variation so it matches however i have the dials at that point in time.
really in the mean time just bin the cassete crap and do the bose hack
ive not had experience of them on the zed myself but my understanding from those who have used them is that they make a good difference. although i'd avoid taking her out if you can, dont want bashed by some other numpty.

just sounds like it would burn clutch as the engine loses speed to meet the wheel speed?
the energy it looses is expelled as heat produced in the clutch... the more revs it has to shave off to match wheel speed the more energy it needs to lose.
also does that not give a lurch forward? potentially setting off the traction control.
